So I am looking at removing the front wheel to get at the front fender.

I have some mechanical experience but its all been on cars and bicycles - not motorbikes.

What should I be aware of / careful with when removing and re-fitting the front wheel ?
Will the nuts be thread locked / need to be put back with a specific torque ?
How do I check its aligned or does it fit naturally aligned in the forks ?

Finally I guess as I am only looking at this for cosmetic reasons (to potentially wrap the fender) is it even worth the effort ?

Absolutely you want to be using a torque wrench and the correct torque settings when dealing with the front wheel and fork. Do not guesstimate on this part of the motorcycle. It's not difficult to do as long as you have the correct tools. Get the service manual. It tells you the correct torque settings and the order you should reassemble and tighten bolts. I think I found it online for about $30.

Assuming you have the manual, tools, and a way to get the weight off the front wheel, go for it. You'll have to learn how to do it at some point anyway when you replace the front tire.

I think it’s possible to remove the fender without taking the wheel off.
If you can get a short reach Hex wrench in the bolt, It may save some effort
that would be an awfully short wrench. i was just looking at this today thinking if i wanted to paint the front fender to match tank/rear fender (silver). has anyone tried fitting something on that hex head? I wonder could you deflate the tire then maybe push more against the rubber and get something in there to fit?
I really wouldn't want to remove the wheel just for this if possible.

I would 100% follow the fellas advice here and not move forward without the service manual. Along with the torque specs it will give you a better understanding of the front end. You can take the wheel on and off with the manual and you tube videos. Many bikes have the same process of removal, give or take.

I have looked at removing the fender without removing the wheel and its impossible.

The clearance between the tyre and the bolts is about 1/4". I tried cutting down various allen keys to get them as stubby as possible but they just wouldn't fit.

Letting the air out of the type is definitely worth a try, it would allow me to get at the bolts without removing the wheel - maybe.
Something to play with anyway.

That possibility aside its either wheel off for fender stays on. :frown2::crying::frown2:
